Keep the Second Seal Usable on a Return Mailer
Plan the outbound seal, the customer's opening step and the return seal as three separate stages. A second adhesive strip is useful only if the opening method leaves it unused and the mailer remains suitable for the return contents.
Before adding a returnable mailer to a packing process, rehearse that complete sequence on a sample. A successful first closure does not by itself show that the customer can open and reseal the package as intended.
Identify the two closure stages
RPM1924 returnable poly mailers are listed at 19 × 24 inches, 2.5 mil, with a dual-strip self-seal format and 100 mailers per case. Those facts identify the mailer to evaluate. The listed size does not establish the usable space after opening or the fit of a particular return.

The table is a planning example. Confirm the actual strip arrangement and opening instructions for the product. Do not invent a cut line, tear strip or opening direction from the mailer's dimensions.
Rehearse the opening before writing instructions
In a hypothetical apparel order, pack and close a sample exactly as the outbound team intends. Ask another person to follow the proposed customer instructions and open it. Inspect what remains before attempting the return closure.
Check whether the second strip is still unused and whether the material needed for return closing remains intact. If the instructions lead the person to remove or damage that area, revise the instructions or the chosen packaging method before repeating the process.
Evaluate the actual return contents
A return may contain fewer items or a different arrangement from the outbound order. Repack the intended return contents and verify that the remaining mailer and closure suit them. Do not assume that the original packed dimensions still describe the return package.
If the mailer has been damaged or the return strip already used, choose the appropriate replacement packaging through the normal returns process. A second strip is a planned closure resource, not a guarantee that every used mailer can be reused.
Keep the second strip out of routine reopening
If an outbound pack must be opened for a correction, reassess how it will be closed and what that leaves for the customer. Using a closure intended for the return changes the original plan.
Save the tested packing and opening sequence with the exact SKU. Coordinate customer instructions with the returns-processing packaging plan, then evaluate the full package before standardizing the returnable format.
