Rigid Envelope or Corrugated Mailer for a Thick Flat Pack?
A rigid envelope's two-number size does not tell you how thick a finished pack it will accept. When a photo, card set or document order gains backing or a boxed accessory, compare the complete assembly with a carton that has a stated inside depth as well as testing the envelope.
The decision is about the assembled pack. Calling an item “flat” does not account for a raised accessory, overlapping insert or thick stack.
Read the two formats differently

These products have different footprints and are not identical-size substitutes. The envelope's 5⅛-inch measurements cannot be turned into a 5⅛-inch depth or a guaranteed capacity for a stack. The carton provides a third listed measurement, but still needs an assembled trial.
Separate a flat order from an accessory order
Assume a hypothetical backed card pack measures 4 × 4 × 0.10 inches. Its footprint is smaller than the envelope's listed face dimensions, making RM8SS a sample candidate. That comparison does not establish the usable opening or the available closing area.
Now suppose a gift version adds a boxed accessory and the combined arrangement measures 4.5 × 4.5 × 2.5 inches. Calling it the same card order hides a substantial depth change. Against MLR964K's 9 × 6 × 4 inch inside dimensions, the nominal differences are 4.5, 1.5 and 1.5 inches respectively.
Those differences make the carton worth evaluating. They are total differences on each axis, not prescribed padding thicknesses. The additional space also needs an approved support arrangement; a larger cavity is not automatically the better package.
Observe where the pack changes the closure
Try each format only with the assembly it is intended to hold. In the envelope, inspect how the loaded sides and closing flap sit around the stack. Stop the trial if closing requires bending the goods or forcing the material into shape. In the carton, check the complete support arrangement and whether the closing panels engage naturally.
Record the flat order and accessory order as separate packing specifications. Keep their backing, insert and accessory versions with the packaging SKU so an add-on does not silently enter the original envelope workflow.
Order each approved format in its own unit
For a hypothetical run of 240 approved envelope packs and 60 approved carton packs, two RM8SS cases provide 400 envelopes, leaving 160. Two MLR964K bundles provide 100 cartons, leaving 40. Calculate each requirement separately; surplus envelopes do not replace cartons for the accessory pack.
