How Many Folding Cartons Should You Preassemble?

Should you assemble every folding carton when a case arrives, or keep cartons flat until packing starts? Choose the ready quantity from the next packing run, the space available, and the time you actually save. A purchasing case count is not automatically the right assembly batch.

This decision comes after you have approved the product, insert, and closure together. Use the folding carton sample fit guide for that approval. Here, the question is how many approved cartons to prepare before they are needed.

Separate purchased cartons from ready cartons

RTC60 is a 3 × 3 × 3 inch kraft reverse tuck carton supplied flat, with 250 cartons per case. Its case count tells purchasing how many cartons arrive; it does not tell the packing team how many to erect at once.

Keep three numbers in your packing plan: total cartons on hand, empty cartons already erected, and packed finished units. Moving a carton from flat stock to ready stock does not consume another carton. Combining these counts can make the next order look more urgent than it is.

For example, allocating one 250-carton case might mean 70 cartons allocated to today's run, 10 held for a later trial, and 170 unallocated. Preparing all 250 creates 180 ready cartons beyond today's requirement. Keeping the 170 unallocated cartons flat leaves the purchasing quantity unchanged while postponing assembly.

Measure the staging space before choosing the batch

Measure the outside footprint of an erected sample in the state in which you will stage it. An open flap may extend beyond the closed carton. Use a tray or marked bench area that keeps the cartons separate from other work, and count only the area you can actually dedicate to them.

Suppose a measured staging footprint is 3.25 by 3.25 inches, and a clear tray area is 20 by 14 inches. In a simple single-layer grid, six cartons fit along the first side and four along the second: 6 × 4 = 24 positions. Thirty cartons would exceed that layout, even though the order calls for more.

These are invented trial measurements, not the outside dimensions of a catalog carton or a stacking recommendation. Include the gaps and access space your operation needs before counting usable positions. A tray that holds 24 closed cartons may hold fewer when their loading ends remain open.

Compare complete work time

Time both methods over the same number of accepted finished units. Count erection, transfer to staging, retrieval, loading, closure, and any rework. Timing erection alone can hide the extra handling introduced by advance preparation.

The second method saves one minute in this example. If clearing the tray and handling unused cartons adds two minutes, its total becomes 13 minutes and the advantage disappears. Record those steps instead of assuming that batching always improves the process. Repeat the comparison under similar conditions before changing the standard method.

Set a ready quantity that matches the next run

For a 70-unit run with 24 usable staging positions, one possible plan is 24, then 24, then 22 cartons. That produces the required 70 without treating the 250-count purchase as a 250-unit production commitment. If another operator supplies empty cartons during packing, agree on when the next batch is prepared so the tray does not become a source of interruptions.

Keep different product and insert versions in separately identified batches. If a run stops after 50 packed units, reconcile the remaining 20 allocated cartons as flat or erected stock. Do not count them as finished units merely because their cartons are ready.
