SELECTION EXPERT ADVICE
Overview
Foam packaging rolls: select thickness before footage
Choose foam packaging by the material, thickness and cut pattern your packing process requires. A longer roll can contain thinner material, so compare more than feet per roll. Start with the part, its normal wrapping method and the carton or outer package, then select a foam format to evaluate in that complete setup.
These two examples are perforated polyethylene foam rolls with the same listed width. Their thicknesses and lengths differ. Keep those differences attached to the SKU when comparing orders or recording a repeat packing method.
Compare two perforated foam rolls
| Product and SKU | Thickness | Width × nominal length | Cross-perforation |
|---|---|---|---|
| FWUPS18S24P foam roll | 1/8 in | 24 in × 350 ft | Every 12 in |
| FWUPS116S24P foam roll | 1/16 in | 24 in × 900 ft | Every 12 in |
The 900-foot roll has half the listed thickness of the 350-foot roll. It is not the same material specification with extra footage. Preserve a required thickness unless your packing evaluation supports a change. Confirm rolls per order unit before turning a roll calculation into a purchase quantity.
Plan a cut pattern from the actual item
Measure the piece of foam used for a representative pack, including overlap, folds and any layers required by your method. Check whether the 24-inch web covers that pattern and whether a 12-inch perforation interval produces a useful piece. If the pattern crosses a perforation, evaluate how that affects handling during packing.
A foam sheet cut from a roll and a formed foam pouch have different shapes and loading steps. Browse the individual listing for the format you need rather than transferring a roll's dimensions or quantity to a pouch. The air foam rolls guide provides the related format reference.
Calculate nominal material before ordering
A 24-inch width equals two feet. A full 350-foot roll therefore contains 700 nominal square feet; a full 900-foot roll contains 1,800. At one-foot intervals along the roll, their nominal lengths correspond to 350 and 900 segments measuring 24 × 12 inches. Allow for trimming, incomplete pieces and the material your actual process cannot use.
For a 1,000-linear-foot requirement, three full 350-foot rolls provide 1,050 feet. Two full 900-foot rolls provide 1,800 feet. Choose the required thickness first, and confirm how many full rolls the selected order unit supplies. These figures measure flat material, not protected shipments or finished-package performance.

Foam packaging questions
Can I replace 1/8-inch foam with 1/16-inch foam?
The thicknesses differ. Keep your required specification and evaluate any change using the complete item, outer package and packing method. Extra footage does not establish equivalent protection.
Does a roll's square footage tell me how many items it will pack?
No. Item shape, cut size, overlap, layers and rejected pieces affect consumption. Record actual use on representative items before planning repeat orders.

Precut foam sheets for repeat-sized parts
Choose precut sheets when the packing method calls for a repeated cut size. FS1212 supplies 800 polyethylene foam sheets per case, each listed as 12 × 12 × 1/8 inches. They arrive as sheets, unlike the perforated rolls above.
| Specification | Packrift FS1212 | Uline S-6705 |
|---|---|---|
| Format | Precut polyethylene foam sheets | Uline S-6705; precut foam sheets |
| Size and thickness | 12 × 12 in; 1/8 in | 12 × 12 in; 1/8 in |
| Sheets supplied | 800 per case | 800 per carton |
| Material detail | Polyethylene; density and cell structure to confirm | LDPE; closed cell; 1 lb/cu ft |
One 12 × 12-inch sheet is one nominal square foot. At one accepted sheet per part, a run of 1,500 parts needs two cases, supplying 1,600 sheets with 100 remaining. At two sheets per part, it needs four cases, supplying 3,200 sheets. This is a purchase-count calculation; layers and sheet use come from your actual pack-out.
Uline S-6705 matches the listed sheet size, thickness and count. Its stated density and closed-cell construction have not been established for FS1212. Keep those requirements in a replacement request rather than treating matching dimensions as equal cushioning. For a larger cut or another thickness, select a separately specified sheet.

Nonperforated foam rolls for a continuous cut pattern
BOX Partners explicitly separates these exact nonperforated SKUs from its perforated rolls. Use a nonperforated roll when the approved cut pattern calls for uninterrupted material rather than tear-off intervals.
| SKU | Thickness | Width × nominal length | Rolls per unit |
|---|---|---|---|
| FWUPS116S24 | 1/16 in | 24 in × 900 ft | 1 |
| FWUPS18S24 | 1/8 in | 24 in × 350 ft | 1 |
At 24-inch width, one 900-foot roll has 1,800 nominal square feet and one 350-foot roll has 700. For a 1,000-linear-foot requirement, two 900-foot rolls supply 1,800 feet or three 350-foot rolls supply 1,050. Select the required thickness and cut pattern first; those purchasing totals do not establish equal cushioning. Confirm the holder, cut method and complete pack-out for your process.

Foam pouches for repeated small-part packing
A formed foam pouch uses a different loading step from wrapping a part in a roll-cut sheet. Choose the pouch after checking the part’s widest section, edges and loading path. The flush-cut examples below have an open mouth; they are not self-seal mailing envelopes.
| SKU | Listed pouch size | Foam thickness | Pouches/case |
|---|---|---|---|
| FP33 | 3 × 3 in | 1/8 in | 1,000 |
| FP34 | 4 × 3 in | 1/8 in | 500 |
| FP56 | 5 × 6 in | 1/8 in | 500 |
Keep the published dimension order: FP34 is listed 4 × 3 inches even though its SKU ends in 34. Confirm which dimension describes the opening and how usable internal space is measured. Foam thickness and formed seams reduce the space available around a three-dimensional item; matching two flat measurements does not establish fit.
Pouch or sheet: evaluate the handling step
Use a representative part and the complete outer carton. Record whether a formed pouch loads cleanly, whether edges catch at the opening and whether movement requires another packing step. Compare that with the accepted sheet-wrap pattern and its overlap or layers. A pouch’s flat area is not equivalent to a sheet of the same dimensions.
For 1,200 parts at one accepted pouch per part, FP33 needs two cases, supplying 2,000 pouches with 800 remaining. FP34 or FP56 needs three cases, supplying 1,500 with 300 remaining. Their sizes differ, so choose the accepted fit before comparing leftovers. Add any measured reject or consumption allowance before rounding up cases.
When comparing Uline foam pouches, include the exact model and retain opening style, usable size, thickness, material and pieces supplied. Request a delivered quote with the part size, sample pack-out requirement, case quantity and ZIP. Matching pouch names do not establish identical cushioning.
